Components for the electrified drivetrain

Electromobility places new demands on materials and manufacturing processes. Electric motors must operate reliably over the long term at high speeds and temperatures, while actuators need to become smaller and more efficient. Schunk Sinter Metals develops and manufactures e-mobility components using two complementary processes – axial pressing for high-volume molded parts and metal injection molding (MIM) for geometrically demanding precision components.

Two manufacturing processes – one point of contact

Axial pressing is the proven standard process for simple to medium component geometries in high volumes. Press forces from 30 to 8,000 kN, outstanding process stability, and economical large-scale production make it the process of choice for gears, bearings, cams, and functional components that need to be manufactured in the millions. 

Metal injection molding (MIM) unlocks geometries that axial pressing cannot achieve: undercuts, threads, wall thicknesses as thin as 0.4 mm, and three-dimensional free-form surfaces – straight from the process, without costly post-processing. In series production, MIM components reach densities of minimum 96% and higher, along with mechanical properties comparable to forged parts. 

Our sintered metal components for e-mobility

 

  • Electric motors: Bearing bushes that reinforce bearing seats in lightweight-alloy housings, for a precise fit of ball/roller bearings and to compensate for thermal expansion. Coil formers for stators, manufactured using MIM, enable complex winding geometries with the highest dimensional accuracy. 
  • Soft magnetic components (SMC): Rotors and stators made from soft magnetic sintered composite materials feature three-dimensional flux guidance, low remagnetization losses, and isotropic properties – ideal for high-pole-count, high-frequency machines such as axial flux motors.  
  • Power electronics cooling – copper MIM for cold plates: Rising power densities in inverters and onboard chargers call for cooling solutions that push conventional manufacturing processes to their limits. Schunk Sinter Metals manufactures sealed liquid coolers (cold plates) with integrated pin-fin structures and complex internal channels using the copper MIM process – geometries that would be prohibitively expensive to machine from solid copper. The sintered copper MIM structure achieves near-full density and, with it, thermal conductivity that comes close to that of solid copper.  
  • Coolant pumps: Sintered bearings and seals for electric coolant pumps – axial pressing for standard geometries, MIM for more complex internal geometries. Outstanding tribological properties in continuous operation, corrosion-resistant, dimensionally stable. 
  • Actuators: Armatures, pole cores, and functional components for electromagnetic actuators. Simpler geometries produced economically with axial pressing, while complex internal geometries and undercuts are realized directly through the MIM process. 
  • Gearbox and drive components: Gears, ring gears, and planet carriers and gears for electric axle drives. – manufactured using axial pressing or MIM depending on geometry and volume, with the highest gear quality and smooth running. 
  • Position targets for synchronous and asynchronous machines: Modern machines need to be controlled to optimize performance, comfort, or efficiency. To this end, a variety of sensors precisely detect the rotational movement of shafts. The timing geometries involved are best produced using the sintering process. The combination of geometry and precision is the particular strength of sintering technology. 
  • High-strength gears: Gears and sprockets manufactured by Schunk using powder metallurgy (PM) offer weight and cost advantages compared with conventional steel machining. The porous structure of PM components also offers the opportunity to use the noise-reducing properties of the base material to improve NVH behavior.
